4. Assembly and Setup
4.1 Initial Assembly
- Attach the two Tall Jig Handles to the designated threaded holes on the jig base using the provided T-bolts and knobs.
- Secure the Clear Plastic Guard to the jig base using the appropriate hardware.
- Insert the 15" Miter Bar into the slot on the underside of the jig base. Ensure it slides freely.
- Install the Toggle Clamp Base and Toggle Clamp onto the jig base, positioning it to securely hold your workpiece.
4.2 Router Table Setup
- Ensure your router table is clean and the miter slot is free of debris.
- Place the Half Lap Jig onto your router table, aligning the miter bar with the router table's miter slot.
- Install the appropriate router bit for your desired joint (e.g., straight bit for half-laps).
- Adjust the router bit height and router table fence according to the specific joint dimensions you intend to cut. Use scrap material for test cuts to dial in settings.
- Insert one of the MDF Zero-Clearance Inserts into the jig base. This helps prevent tear-out.

5. Operation
5.1 Cutting Half-Lap Joints
- Secure Workpiece: Place your workpiece against the sacrificial backer and secure it firmly with the toggle clamp. Ensure the workpiece is square to the jig's fence.
- Set Depth of Cut: Adjust your router bit height to achieve the desired depth for the half-lap (typically half the thickness of your material).
- First Pass: With the router running, slowly and steadily push the jig and workpiece through the router bit. Maintain firm contact with the router table and fence.
- Adjust and Repeat: For wider half-laps, adjust the jig's position or the router table fence to make subsequent passes until the desired width is achieved.
- Final Pass: Ensure the final pass cleans the entire joint area.

5.2 Cutting Miter Joints
- Set Reference Pins: Utilize the integrated 90° and 45° reference pins on the jig for accurate angle alignment.
- Position Workpiece: Place your workpiece against the appropriate reference pin for a 45° miter cut. Secure it with the toggle clamp.
- Router Bit and Fence: Ensure your router bit and fence are set for the desired miter profile.
- Execute Cut: Carefully guide the jig and workpiece through the router bit to create the miter cut.

6. Maintenance
Regular maintenance ensures the longevity and accuracy of your Half Lap Jig.
- Cleaning: After each use, wipe down the jig base and miter bar to remove dust and debris. A soft brush or compressed air can be used for hard-to-reach areas.
- Check Fasteners: Periodically inspect all screws, knobs, and clamps to ensure they are tight. Tighten as necessary.
- Replace Inserts: The MDF Zero-Clearance Inserts are sacrificial. Replace them when they become worn or damaged to maintain optimal cut quality and tear-out prevention.
- Miter Bar Lubrication: Apply a dry lubricant (e.g., paste wax or PTFE spray) to the miter bar occasionally to ensure smooth sliding in the router table slot.
7. Troubleshooting
Refer to the table below for common issues and their potential solutions.
| Problem | Possible Cause | Solution |
|---|---|---|
| Loose or inaccurate joints | Improper router bit height or fence adjustment; workpiece not securely clamped. | Re-calibrate router bit height and fence settings. Ensure workpiece is firmly secured with the toggle clamp. Perform test cuts on scrap material. |
| Excessive tear-out on workpiece | Dull router bit; too fast feed rate; worn zero-clearance insert. | Use a sharp router bit. Reduce feed rate. Replace the MDF Zero-Clearance Insert if damaged. |
| Jig not sliding smoothly in miter slot | Debris in miter slot; miter bar needs lubrication. | Clean the router table miter slot and the jig's miter bar. Apply a dry lubricant to the miter bar. |
| Workpiece slipping during cut | Toggle clamp not tight enough; workpiece surface is slick. | Ensure the toggle clamp is fully engaged and tightened. Consider adding non-slip material to the clamp face if necessary. |
