Always prioritize safety when working with fuel systems. Gasoline is highly flammable and its vapors can be explosive. Failure to follow these safety guidelines may result in serious injury, death, or property damage.

  • Ventilation: Work in a well-ventilated area to prevent the accumulation of fuel vapors.
  • Ignition Sources: Keep all ignition sources (e.g., open flames, sparks, hot surfaces, smoking materials) away from the work area.
  • Personal Protective Equipment (PPE): Wear appropriate PPE, including safety glasses, gloves, and protective clothing.
  • Fuel Handling: Drain fuel into an approved container. Avoid skin contact and inhalation of fuel vapors.
  • Professional Assistance: If you are unsure about any step of the installation process, consult a qualified mechanic.

5. Installation

This section outlines the steps for replacing your dirt bike's fuel tank. Ensure the engine is cool and the bike is stable on a stand before starting.

5.1 Tools Required:

  • Screwdrivers (Phillips and flathead)
  • Wrenches or socket set
  • Pliers (for hose clamps)
  • Fuel-safe container for draining old fuel
  • Clean rags

5.2 Procedure:

  1. Drain Old Fuel: Place a fuel-safe container under the fuel tank. Turn the petcock to the 'OFF' position. Disconnect the fuel line from the carburetor and drain all fuel from the tank.
  2. Remove Old Tank: Disconnect any remaining fuel lines or vacuum hoses. Unscrew the mounting bolts that secure the fuel tank to the bike frame. Carefully lift and remove the old fuel tank.
  3. Inspect Components: Examine the new fuel petcock, fuel line, and filter. Note that some older tanks may have a threaded petcock, while newer ones (like this replacement) might use two Allen key bolts for attachment. Ensure compatibility or adapt as necessary.
  4. Install New Petcock: Attach the new fuel petcock to the RedCap Fuel Gas Tank. Ensure a tight, leak-free seal.
  5. Position New Tank: Carefully place the new RedCap Fuel Gas Tank onto the bike frame, aligning the mounting points.
  6. Secure Tank: Reinstall the mounting bolts and tighten them securely. Ensure the tank is stable and does not wobble.
  7. Connect Fuel Line: Attach the new fuel line to the petcock, then route it to the fuel filter, and finally to the carburetor. Secure all connections with the provided hose clamps. Ensure the fuel filter is installed with the arrow pointing towards the carburetor.
  8. Fill with Fuel: Fill the new tank with the appropriate type and amount of gasoline.
  9. Check for Leaks: Turn the petcock to the 'ON' position. Carefully inspect all connections for any signs of fuel leakage. Address any leaks immediately before operating the bike.

6. Operation

Operating your new fuel tank is straightforward once installed correctly.

  • Filling the Tank: Unscrew the fuel cap counter-clockwise. Fill with fresh, clean gasoline suitable for your 125cc dirt bike. Do not overfill. Securely replace the fuel cap by screwing it clockwise until snug.
  • Fuel Petcock: The petcock controls the fuel flow to the carburetor. Familiarize yourself with its positions:
    • ON: Fuel flows to the carburetor for normal operation.
    • OFF: Fuel flow is stopped. Always turn to OFF when the bike is not in use or during transport.
    • RESERVE (if applicable): If your petcock has a RESERVE setting, this allows access to a small amount of fuel at the bottom of the tank when the main supply runs out. Use sparingly and refill the tank as soon as possible.

7. Maintenance

Regular maintenance ensures the optimal performance and safety of your fuel tank and system.

  • Regular Inspection: Periodically check the fuel tank for cracks, leaks, or damage. Inspect the fuel lines for kinks, cracks, or wear.
  • Cleanliness: Keep the exterior of the tank clean. Avoid using harsh chemicals that could damage the plastic.
  • Fuel Filter: Inspect the fuel filter regularly. If it appears clogged or dirty, replace it to ensure proper fuel flow to the carburetor.
  • Hose Clamps: Ensure all hose clamps are tight and secure to prevent leaks.

8. Troubleshooting

Below are common issues and their potential solutions related to the fuel tank.

  • Fuel Leakage:
    • Check all fuel line connections and hose clamps for tightness.
    • Inspect the petcock for proper sealing and ensure it is not damaged.
    • Examine the tank body for any visible cracks or damage.
  • No Fuel Flow to Carburetor:
    • Ensure the fuel petcock is in the 'ON' or 'RESERVE' position.
    • Check the fuel line for kinks or blockages.
    • Inspect the fuel filter for clogging and replace if necessary.
    • Verify there is sufficient fuel in the tank.
  • Poor Engine Performance (Fuel-Related):
    • A clogged fuel filter can restrict fuel flow, leading to poor engine performance. Replace the filter.
    • Ensure the fuel cap vent is not blocked, as this can create a vacuum and starve the engine of fuel.
