1. Introduction
The OTC 5609 Cylinder Leakage Tester Kit is a precision diagnostic tool designed to identify internal engine problems such as worn piston rings, faulty valves, and leaking head gaskets. This kit provides accurate measurements to help technicians and enthusiasts diagnose engine health effectively.
Key features include:
- Dual 2-1/2 inch gauges with chrome bezels and protective outer boots, calibrated for 0-100 PSI and 0-700 kPa.
- Pressure-regulated manifold with quick couplers for consistent air supply.
- 24-inch long 14mm flex hose with 10mm, 12mm, and 18mm thread adapters to fit most applications.
- Rugged, blow-molded storage case for organized and protected storage.
2. Safety Information
Always observe standard safety precautions when working on vehicles. Failure to follow these guidelines may result in personal injury or damage to the equipment or vehicle.
- Wear appropriate personal protective equipment, including safety glasses.
- Ensure the engine is cool before performing any tests.
- Disconnect the battery ground cable to prevent accidental engine cranking.
- Work in a well-ventilated area.
- Keep hands and clothing clear of moving engine parts.
- Do not exceed the maximum pressure ratings of the gauges or air supply.
3. Package Contents
Verify that all components are present and undamaged upon opening the kit:
- Cylinder Leakage Tester Unit (with dual gauges and pressure-regulated manifold)
- 24-inch long 14mm flex hose
- 10mm thread adapter
- 12mm thread adapter
- 18mm thread adapter
- Blow-molded storage case

4. Setup
- Prepare the Engine: Ensure the engine is cool. Remove all spark plugs.
- Position Piston: Rotate the crankshaft to bring the piston of the cylinder being tested to Top Dead Center (TDC) on its compression stroke. This closes both intake and exhaust valves.
- Connect Air Supply: Connect a regulated compressed air source (not included) to the quick coupler on the leakage tester's manifold. Ensure the air pressure is set to the recommended operating pressure, typically around 100 PSI (6.9 bar).
- Attach Hose and Adapter: Select the appropriate thread adapter (10mm, 12mm, or 18mm) for the spark plug hole. Thread the adapter onto the 24-inch flex hose, then thread the hose assembly into the spark plug hole of the cylinder to be tested.
- Connect Tester to Hose: Connect the quick coupler on the flex hose to the output quick coupler on the leakage tester manifold.

5. Operating Instructions
- Apply Air Pressure: Slowly open the air regulator valve on the tester manifold to introduce compressed air into the cylinder.
- Read Gauges: The left gauge (input pressure) will show the regulated air pressure being supplied to the cylinder. The right gauge (cylinder pressure) will indicate the pressure retained within the cylinder.
- Calculate Leakage: The difference between the input pressure and the cylinder pressure indicates the percentage of leakage. Refer to the instruction chart included with your kit for specific leakage percentage interpretation.
- Identify Leakage Source: Listen for escaping air to pinpoint the source of the leak:
- Intake Manifold/Carburetor: Leaking intake valve.
- Exhaust Pipe: Leaking exhaust valve.
- Adjacent Spark Plug Hole: Leaking head gasket between cylinders.
- Radiator/Coolant Reservoir: Leaking head gasket into the cooling system (bubbles in coolant).
- Oil Filler Cap/Dipstick Tube: Worn piston rings or cylinder walls.
- Repeat for All Cylinders: Test each cylinder individually to get a complete picture of engine health.

6. Maintenance
Proper maintenance ensures the longevity and accuracy of your OTC 5609 Cylinder Leakage Tester Kit:
- Cleaning: After each use, wipe down the gauges, hoses, and adapters with a clean, dry cloth. Avoid using harsh chemicals or solvents.
- Storage: Store the kit in its original blow-molded case in a dry, clean environment, away from extreme temperatures and direct sunlight.
- Inspection: Periodically inspect hoses for cracks or wear, and check adapters for damaged threads. Replace any worn or damaged components immediately.
- Calibration: While the gauges are factory calibrated, if you suspect inaccuracy, consult a professional for recalibration.
7. Troubleshooting
| Problem | Possible Cause | Solution |
|---|---|---|
| No pressure reading on cylinder gauge. |
|
|
| Inconsistent readings. |
